Custom Wire Rope Pulley Development for Steel Plant Wagon Loaders
JK Fenner partnered with Tata Steel, Jamshedpur, to develop a customized wire rope pulley assembly for steel plant wagon loaders, addressing recurring pulley downtime and the lack of standard engineering designs. Through application-specific design, 3D modelling, and precision engineering, JK Fenner successfully delivered a complete assembly with a stand, bearing, and end-cover, earning repeat orders and strengthening customer trust.

Quick Takeaway
JK Fenner collaborated with Tata Steel in Jamshedpur to develop a custom wire rope pulley for their material handling wagon loaders. By engineering a complete assembly—including the stand, bearing, and end-cover—the team successfully resolved critical pulley downtime issues and secured repeat business from the client.
The Challenge: Addressing Pulley Downtime
Tata Steel required a robust rope pulley for their inhaul and outhaul winch systems, which manage trains hauling up to 26 wagons and a throughput of 4118 tonnes per rake. The primary pain point for the customer was excessive pulley downtime. The customer lacked any existing design or engineering drawings for the necessary product and was relying on non-standard components from local suppliers.
The Solution: End-to-End Application Development
Because the required pulley was not a standard JK Fenner catalogue product, the application development team visited the site alongside the marketing team to collect input sketches directly from the customer. The design team then prepared custom 3D models and General Arrangement (GA) drawings for customer approval. The provided solution was a completely customized rope pulley integrated with a stand, bearing, and end-cover. The design process required critical evaluations regarding bearing selection, mounting techniques, assembly, and the specific hardness and Material of Construction (MOC) for the shaft and sheave.
Business Impact and Results
Successful Deployment: The custom-engineered vertical stand pulleys were successfully manufactured, assembled, and dispatched to the Tata Steel facility.
Repeat Business: Following the initial deployment, JK Fenner generated repeat orders from the customer, supported by a formal purchase order for the newly designed vertical stand pulleys.
Engineering Learnings: The project demonstrated that rope pulleys can utilize a V-groove shape rather than strictly a U-groove, and highlighted that heat treatment and precise dimensional accuracy for the frame, shaft, sheave, and end-cover are paramount to avoiding component failure.
